You shouldn't need a block heater at 35'F.
Have the glow plugs checked.

It could be glow plugs or a glow plug relay, but Ford also has an updated strategy that inductively "heats" the fuel injectors when the engine oil temperature is below a certain level. If the engine seems to start pretty quickly but runs rough after starting, I'd consider having the dealer flash the pcm with the inductive heating strategy.

It may be a glow plug issue, which a ford service tech can diagnose. But more than likely, it's because the engine should be plugged in to keep it warm.

The powerstrokes have a unique quality - the cylinder walls will actually becomes slightly distorted the colder it gets. This puts extra stress on the engine and causes the god-awful rattling that they go through at cold start up. Once running for a couple of minutes, the "problem" resolves itself as the engine warms.

Another thing to look at is the injectors, can they be rebuilt or replaced?
Also, maybe your batteries are getting a little weak, creating the issue.

I agree with the 5W-40 synthetic. I can't understand why it would be glow plugs since they work ok when it's warm. The oil powers the injectors. After I started using 5w-40 my engine started easier at 15 degrees and colder and was quieter ALL the time. I'm not too sure the block heater would help. I have one and have used it without realizing much of a difference at 15 degrees. It heats the block up to 100 degrees, but the oil is in the pan. My truck didn't seem to warm up any faster with the engine block heater.

well here is my two pennies.

you will have to have a heap big extension cord to keep it plugged in all the time.

I been running that motor's predicessor (the 7.3) for 11 years now and I don't think it has ever been plugged in. But I usully borrow the wife's toyo when it is colder than a well diggers behind.

Anyhow getting to the bottom line, I don't think it would break the bank to have it diagnosed and then fix the problem.

Wouldn't it be nice if yous ran like all the rest of them?

Check your batteries.......You need top notch juice to crank these beasts in the winter. Low or weak batteries won't cut it, after all yours are about 4 to 5 years old, time for new ones. I'm surprised nobody chimmed in earlier?? www.dieselstop.com is an excellant site.

A little more info. These engines need to spin at a certain rpm to fully activate the correct pressure of the High pressure oil pump, that powers the injectors. If you don't have enough spin, you will not have the correct build of oil pressure, not enough oil pressure and your injectors won't work, no injectors working no engine running. Again check your batteries.

My final vote....weak batteries.

Update! Took it to dealer. Fuel Injector was the problem.
Although it's a 2005, we purchased it in 9/2004. So it was 2 months out of warranty. Cost $1200. But it does start right up and runs great now. Good thing I got a job for the Christmas Season. Guess that's our Christmas present.
Thanks for all the good info. At least we kind of knew what to expect.

I second Paul B's suggestion. The batts took a beating through all this and if they are original think about another christmas present ,your starter ,glow plug harness,and glow plugs themselves are heated up by low voltage.

Only 2 months out of warrenty,talk nice to your dealer or contact a factory rep there may be some "goodwill" money out there.
Couldn't hurt.
