I have done testing with a remote temp sensor on the hot air outlet from the generator and the air out temp is less than 3 degrees higher in the box with a 500w load running for a hour than it is outside the box. The hot exhaust is directed against a 1" thick blanket of high temperature pipe wrap blanket that is rated to 2000 degrees. From there it mixes with the cooling air and is cooled to around 190 degrees. So far I don't forsee any problems but who knows, it is a work in progress (-:
The pictures bill posted are "Under construction". I will take the "Finished" ones today. They may more clearly show what I did.

I'd add a couple of high output small box fans (muffin fans, computer fans, etc.) to push fresh air into one end of the box. These are available in either 12vdc or 120vac, and could be powered by either the 12vdc charging outlet or one of the regular 120vdc outlets. Grainger is one good source for these fans. Their specs list both the fan noise level and the air output capacity. The optional cord for the fans is handy, and the finger guard screens are smart.

All men over age 50 should get an annual PSA blood test. Mine had a low reading, but the yearly jump was significant. The biopsy showed cancer just entering the aggressive stage. Dr. Hackenslash removed it.

I am surprised you used what looks like foil covered material inside the main box. I would think that would reflect the sound waves more than some more open material. Looks great, any actual sound measurements in the works? Will it have a lid?

That shiny material is a engineered multi-layer product that is commonly used in the engine room of luxury power boats. It is very effective. The only down side to it is a sheet 32"X54" costs almost $70.00. It took almost a full sheet. That stuff is the heaviest part of the box.
I just e-mailed the finished pictures to billh. He may post some of them. That is fine with me.
Sound measurements were done. My meters lowest reading is 50 db and at 20' the needle does not move off the stop unless I make a noise.

You may be able to see it in some of the pictures but my plan was to isolate the incoming air from the heated exhaust cooling air and the engine exhaust. That way no additional air movers would be needed. The EU1000i has a single hot end outlet for hot cooling air and engine exhaust so it was not too hard to isolate the sides.

VERY NICE!
This is a mini-version of the large 300-500A @ 220 show-biz generators I'm used to that you literally cannot hear run unless you lay your head on the housing. The interior design uses the same soundproofing as yours, along with fire and heat-proof Sonex. For cooling, those guys use really big electric squirrel fans (even the small ones are way more quiet than a comparable "muffin" in volume) to exhaust the air straight up. The also mix exhaust in this stream.
Anxious to see the finished pics!
PS- What's this weigh in at (-gen)?

Good job and a similar choice of materials to what I used for an 8kw diesel generator enclosure. I used the generator fan to pull in outside air via a labyrinth passage, the enclosure air exit was at the other end, also via a labyrinth. Both labyrinths were lined with acoustical material. No exhaust issues because this was a marine genny and the exhaust system was water cooled.
I also used aluminum angle but used pan head sheet metal screws thru the aluminum into the wood.
