I know this should be in t truck section, but since 1/3 of poeple here have Chevs, I thought i would mention it here. I don't know if this has been raised here before, but I only found out about it from someone this happened to at about 100K and it seems it is very common, and expensive (about 4K), to fix. I have since talked to 2 people who had the fix done and said the problem was already occurring when it was taken apart. It's known as transfer case pump rub. The mechanical pump in there will eventually rub the rear transfer case housing and produce a hole. The worst part is the fluid will shoot out while driving & produce no drip while standing still so you won't notice it. I have ordered the kit to fix it ($80). Not sure what the labor will be. I will report back after and whether the problem was starting in mine which has 75K.

here is a video by the maker of the replacement kit

I don't think all 4X4's had the problem. I know my '05 D/A 4X4 with 153,ooo miles has not! Perhaps the way they were driven or bounced around may have been part of the problem.

No , it certainly doesn't happen to all 4x4's , but it has happened to a LOT of them . The problem is there are no signs of it ahead of time ,unless you crawl under the truck regularly , so if or when it does happen it's often too late . The clip that causes the problem is just not up to the task . I have not had the problem yet either , almost the same millage as you , but feel I am on borrowed time .

If you have a 01-06.5 Chev 2500 hd and have not fixed the pump rub you are on borrowed time. It can happen at any time and some have gone close to 200k others as low as 75k. I did my 05 at 40k and it had worn maybe 1/4 the way through even with the GM clip fix still in place. The point is it is not if but when. Also there is no warning if you do not check the transfer case at least weekly it may be too late when you notice the problem. Go to the GM diesel sites and you can read for hours about this problem. The fix can be done by most Saturday mechanics in 4-8 hours.

GM has heard of it .

PI (Preliminary Information)
Number PIP4118, document ID number 1962218
It's actually dated as April 17 2007

Oil pump wear clip P/N 12470559 is broken or out of position. This may cause the pump to wear a pin hole in the transfer case rear half. If the wear is severe the transfer case may be damaged due to lack of lubrication. The clip may fatigue and break. The clip may become loose and shift out of position.

Recommendation/Instructions:
A new clip design has been released. P/N 89059653 is available for both production and service. This new part totally cancels and supersedes the former P/N 12470559. Only the new clip will be available.

This new oil pump wear clip should be used whenever a transfer case is opened for any type of internal service. See photo. GMSPO currently has inventory of the new part."

There are are least two common fixes for the problem (other than the new GM clip). They can be found on http://www.dieselplace.com (and probably others); search 'pump rub' in the drive train section. I installed the 'Kennedy' (quotes because others also make the part) plate at about 17K miles.

I agree , the after market fixes are far superior to even the "new" GM clip .

Well I have 1500 miles to go before I get home (sitting in snow in northern Nevada right now) I have the kit shown in the video, sitting at friends house in Seattle. I intend on having it done as soon as I get home. I take this truck deep into Mexico each year. A month ago I had error codes indicating my ABS had failed after making a hard stop. I took it to the GM dealer in Puerto Vallarta and they said I needed a $1000 part. They did not have it. I asked if it was safe to drive to the border, and they said yes. The error disappeared 50 miles north and has not come back, so it seems I saved myself $1000. What it did tell me, is that parts are not stocked in Mexico for diesel PU's (they don't sell them there), so having a transfer case fail down there would be no fun. Better to be pro-active on a known issue.

I am sure I have created a nice sense of panic by this post in many of you, but I can only hope I have saved some of you an expensive disaster.
